What Causes a DPF to Block?

If your DPF (Diesel Particulate Filter) warning light has appeared on the dashboard, you're not alone. It's one of the most common diesel engine problems we see at Bluedot Autos in Newton Aycliffe — and it's almost always caused by something very specific that can be fixed properly.

The key word is properly. A DPF light that keeps coming back is a tell-tale sign that the root cause hasn't been addressed — only the symptom. This guide explains exactly why DPFs block, and what you should actually do about it.

What Does a DPF Do?

A Diesel Particulate Filter is fitted to all modern diesel vehicles. Its job is to trap fine soot particles from the exhaust. Under normal conditions, the DPF periodically burns off accumulated soot through a process called regeneration.

There are two types: Passive regeneration (happens automatically at sustained motorway speeds above 600°C) and Active regeneration (initiated by the ECU when soot loading reaches a threshold, injecting extra fuel to raise exhaust temperature).

The 7 Most Common Causes of DPF Blockage

1. Too Many Short Journeys

This is by far the most common cause. If your diesel car is mainly used for trips under 10–15 minutes — school runs, town centre driving, short commutes — the engine never gets warm enough, and the exhaust never gets hot enough for passive regeneration to occur.

2. EGR Valve Faults

The EGR valve recirculates exhaust gases back into the intake manifold. When it sticks open or gets carboned up, it causes excessive soot production — filling the DPF much faster than normal. A faulty EGR is one of the most common reasons a DPF blocks repeatedly. Clean the DPF without fixing the EGR, and it will block again within weeks.

3. Wrong or Overdue Engine Oil

Diesel engines fitted with a DPF must use low-SAPS engine oil (typically labelled C1, C2, or C3). Standard oil produces higher ash levels that cannot be burned off during regeneration, accumulating in the DPF over time and causing blockages that require off-car deep cleaning.

4. Faulty Fuel Injectors

Worn or faulty injectors delivering an incorrect fuel spray pattern cause incomplete combustion — producing significantly more soot than a healthy engine. This rapidly overloads the DPF beyond its ability to self-clean.

5. DPF Pressure Differential Sensor Failure

The DPF pressure sensor measures the difference in exhaust gas pressure before and after the filter — telling the ECU how blocked it is. If this sensor fails, the ECU may not trigger regeneration when it should, allowing the DPF to block unchecked.

6. Turbocharger Issues

A failing turbocharger consuming its own oil seals will introduce oil mist into the exhaust gases. Oil accumulates as a sticky residue in the DPF that cannot be burned off — causing severe blockage that requires professional off-car cleaning to remove.

7. Failed or Interrupted Active Regeneration

If the engine is switched off mid-way through an active regeneration cycle, unburnt fuel enters the DPF. This can actually increase soot loading rather than reduce it, requiring a professional forced regeneration using diagnostic equipment.

  • Get a proper diagnostic — live data analysis via OBD to measure soot loading and identify fault codes

  • Fix the root cause — EGR, injector, sensor, or oil issue must be resolved first

  • Clean the DPF professionally — on-car or off-car depending on severity
